What headwear actually requires

Most "hat manufacturers" are decorators putting embroidery on Richardson and Yupoong blanks. That works until you need a crown shape they don't stock, a fabric that matches your apparel line, or a margin structure that survives retail. Custom headwear is a cut-and-sew category with its own technical requirements:

Crown and panel construction

Structured or unstructured. Five, six, or seven panels. Buckram weight determines how the front panel holds your logo; crown height determines whether it reads pro-fit or dad hat. We spec it — most factories just quote it.

Fabric development, not fabric selection

Sunwashed twill, looped terry, gingham, toile, straw, foam-and-mesh, performance poly. When the hat belongs to a collection, we match it to the apparel fabric — same mill where possible, lab-dipped where not.

Decoration method selection

Flat embroidery, 3D puff, scrambled-eggs brim embroidery, woven patches, rubber (PVC) patches, leather patches, rope details, sublimated undervisors. The wrong method on the wrong fabric ruins the hat. We match method to material and to your price point.

Compliance and componentry

Snapback closures, brass sliders, drawcords, and patches all carry compliance requirements — especially in childrenswear, where CPSIA testing on components is non-negotiable. We manage testing and documentation as part of production, not as an afterthought.

What it actually costs

Blank-plus-embroidery decorators price per piece and keep the margin story simple — until you're paying blank-catalog prices at 5,000 units. Custom cut-and-sew headwear at volume typically lands well below decorated-blank pricing, and you own the design. We publish a line-item breakdown on every quote:

  • FOB cost per unit: production cost, laid out by style
  • Sample fees: charged at factory cost, typically $30–$75 per headwear sample
  • Duties: calculated on FOB, not on a marked-up number
  • Shipping & logistics: air or ocean, with tracking and customs handled

1. Submit tech packs or reference samples

A reference hat works when tech packs don't exist. We reverse-engineer crown, brim, and construction.

2. Get matched with the right factory

Routed by construction, fabric, decoration, and volume — not just the cheapest quote.

3. Review pricing, MOQs, and lead times

Line-item breakdown. No hidden fees. MOQs start at 100 units per style/color.

4. Approve fit and golden samples

2–3 sample rounds standard. Component and CPSIA testing available.

5. Place your PO and track production

Inspections, logistics, and customs handled. Real-time status in one dashboard.

6. Scale

We didn't set out to be a 3PL.

Fulfillment started as an add-on for our production clients. Brand after brand came to us with the same story: a fulfillment partner who stopped answering the phone, lead times that stretched for weeks, invoices padded with fees nobody could explain.
